INDUSTRY 4.0 MONITORING FOR AUTOMOTIVE TESTING

In 2018 the UK automotive sector was valued at £82 billion and employed 823,000 people.

As the trends towards automated, low carbon and electrical vehicles increase the requirements of modern testing and certification are critical. In this customer application we explore how one of the UK’s largest automotive test companies is meeting these new challenges helped by the adoption of the cutting edge Rotronic Monitoring System (RMS).

Automotive Test and Validation

In 2017 the Worldwide Harmonised Light Vehicle Test Procedure (WLTP) was introduced.  This lab test required the assessment of fuel consumption as well as CO2 and pollutant emissions from cars during
• Test cycles based on real-driving data
• Test cycles based on a variety of driving phases
• Test cycles using both heaviest and lightest power-train configurations

Facilities that provide these tests and have access to suitable test tracks are increasingly in high demand. Prior to testing cars must be preconditioned at specific environmental
conditions and during lab testing these conditions are replicated.

WLTP

The Application

In order to meet ongoing quality demands and compliance to the latest Vehicle Emissions Regulations (WLTP), our client required a solution to improve and enhance their monitoring capability in several key test areas. Latest standards required more frequent ambient measurements as well as five-minute rolling averages. Engine testing is undertaken in multiple soaking areas operating at different temperatures, ranging from -20 °C to +50 °C, requiring numerous temperature and humidity sensors monitoring different parts and areas of the test vehicles.

The Challenge
It is no longer practical to use a range of different monitoring platforms for every specific application. For the automotive industry the growth of the latest 5G and electric car technology provides new validation and testing challenges, a monitoring platform must be able to adapt to meet these new requirements easily. For our client the system had to be centrally managed with all data accessible from anywhere on site. Reporting, alarming and a clear audit trail were vital. Already having experience with a range of hardware and software it was clear that the system had to utilise standard IT infrastructure and software platforms.

Hardware Integration and Standardisation

Investing in a monitoring system traditionally locked customers in to one supplier. Where possible, RMS has been designed to support Industry 4.0 open integration and interoperability. As such, RMS software is built as a standard web service. All data sits on a standard SQL database. Industrial device interoperability is never easy, RMS provides
options via simple APIs for many applications and analogue input modules for existing analogue hardware. When a robust and secure integration solution for digital hardware is required it can be professionally integrated using our RMS-Convertor module.

The result is that end users can add supported 3rd party devices with a few clicks. These devices benefit from secure data backup and auto-recovery of data in the event of any system downtime, as well as all the normal charting, reporting and alarming features RMS offers.

Project Overview

Our client engineers favoured Red Lion E3 modules, a proven industrial I/O device from Red Lion Controls. The E3 range includes 16 channel thermocouple devices, ideal for automotive testing. Integration was achieved in partnership with Rotronic R&D. Using a trial Red Lion E3 device Rotronic was able to fully integrate the unit. Final testing was undertaken by the client to confirm that the devices performed as required.

A key feature was that the Red Lion E3 modules have the ability to daisy chain Ethernet devices. Therefore, using a single port the 16x channel Red Lion module was networked along with a high accuracy humidity and temperature RMS LAN logger to every engine test cell providing a robust, elegant solution for this industrial application.

Simple connectivity with the Rotronic Monitoring System (RMS)

Introduction:

Reducing costs and improving quality are key drivers for any business. RMS applications typically target these aspects of our customers operations and a recent project with here in the UK was no exception.

Following an initial enquiry it was clear that a custom selection of RMS hardware and setup would be required, however this was no reason not to proceed with a bespoke solution.

Customer Process:

The project was based around a wider roll out of a new technology in the manufacturing process of our customer. The process required the use of special epoxy adhesives that themselves require very strict ambient and surface temperature conditions. Outside these conditions the bonding process would not be adequate. As such monitoring was critical to ensure and prove conditions were being met during production.

Some Chemistry:

Epoxy resins a reactive pre-polymers, they have the potential to react and cross link. It is this cross linking that when triggered turns a stable liquid into a thermo-setting polymer. The set polymer typically has extremely high thermal and chemical resistance. Epoxy resins are commonly used as adhesives and coatings in many industries such as carbon fibre and ship building.

What are the monitoring requirements

Ambient conditions and surface temperatures are critical for the client procedure.  The production area was therefore independently controlled by a specific HVAC system. Previous manual checks lacked quantitative detail and were costly to implement

The Solution – RMS Continuous Monitoring

RMS provided the perfect solution. Using an RMS-LOG-868 high accuracy humidity and temperature loggers combined with an economical RMS-MLOG mini-loggers all measurements could be made in real time. A custom magnetic surface temperature probe was utilised so the customer could accurately measure the surface temperature as per their quality requirements. Live ambient dew point was calculated via RMS and then this value was compared with surface temperature using a simple arithmetic calculation. Thus a live trace of surface temperature vs dew point temperature was provided giving a clear indication whether there would be a risk of surface condensation. Parameters were configured with warning and alarm limits linked to emails, SMS and telephone alerts as well as clear visual displays via tablets and PCs.

As such the customer could be confident that should conditions not be favourable they would know, in addition for QA a full record of all conditions was easily available with automated reporting and full audit trail.

Simplifying Connectivity

Cconnectivity was an issue on such a large site. No network access was available at all. A 4G solution resolved these and provided data direct connectivity at all times through out the site.

Fully mobile kit was created requiring only a mains power supply for operation. Wireless loggers could then be moved and placed as required always in range of the 4G communications kit.

Even if connectivity or power was lost for any reason, all the wireless loggers would continue logging on their 3 year batteries and maintain a 1 month record that automatically synchronised back to the RMS software once 4G connection was restored.

The entire system was setup and configured exactly as required from the Rotronic office, including device pairing and software configuration allowing the client to log on from their offices and make comments and changes. A subsequent visit to site met with no technical issues or surprises. This also kept service costs to a minimum for an initial proof of concept project.

Better Air Quality means Better Performance

We have all had that situation when we have attended meetings, where an individuals performance has lacked. In most of these cases, this is a direct result of the poor quality of the air in the room.

Uncomfortable situations like this need not arise. CO2 displays by Rotronic make it easy to measure air quality, and the results can be used to initiate the appropriate measures. In an enclosed room, some 25 to 35 cubic metres of fresh air per person per hour are needed, given normal activities. This is a real challenge for building management systems as ventilation is costly due to the energy required but room use varies hugely throughout the day. CO2 is the best measure of use building up relative to the number of occupants, activity level and level of natural ventilation.

This ensures that the carbon dioxide (CO2 ) content remains below 1,000ppm (ppm = parts per million [value of the proportion of carbon dioxide in the air]), and that the volatile substances exuded by humans are extracted to a sufficient degree. By comparison, the CO2 concentration in outdoor air is around 400ppm. The CO2 concentration is a good indication of the quality of the air in a room.

Careful planning of ventilation systems

Today, however, an adequate supply of fresh air cannot be taken for granted. In densely built-up housing areas, normal ventilation through the windows is of limited value. A good room climate cannot be achieved by regular airing in all buildings – climate regulating systems are a necessity.

Building owners and ventilation planners should therefore conform to the specifications in the SWKI Directives –“Hygiene requirements for room air systems and devices” – starting with the positioning of the air intake, through the controls of the ventilation and heating systems to the instruction of the occupiers. In the case of more complex systems, the responsibilities for surveillance and maintenance must also be clearly defined. . To keep the ventilation systems functioning reliably, and to
keep them hygienic, they must be carefully planned, constructed, regulated and maintained. Rotronic CO2 displays or CO2 transmitters can then be used to monitor and control these ventilation systems, using our  Rotronic Monitoring System live data is available at all times and alerts can be triggered if conditions are not suitable.

Ladies Only Exhibition in Perfect Monitored Climate

The Hohenzollern family came to Brandenburg 600 years ago, in 1415. Twelve prince-electors, seven kings and three emperors made Prussian, German and European history for almost 500 years.

The women have been some what overlooked by historians, by turning the spotlight on them, the foundation for Prussian castles and gardens has paved the way to discovering hitherto unknown aspects of Prussian and European history. The foundation presents 300 exhibits from national and international donors in a an area of 900 Square meters, which include the oldest authentic woman’s dress in Brandenburg (c.1460) and the coronation cloak of Queen Augusta.

Room Climate in exhibitions 

The climate and lighting are the most influential factors to ensure the preservation of museum exhibits, because they can cause damage by accelerating chemical and biological degradation processes. In recent decades, the exhibition sector has developed a standard for conservation conditions in exhibitions. For those with the most varied works of art, temperatures of 18°c-22°c and relative humidity around 50 %RH with slight variations, and lighting of 50 to 200 Lux, are striven for, depending on the sensitivity of the materials.

The theater in Charlottenburg has no central air conditioning system. The room climate is influenced by a massive building shell, with masonry walls some as thick as 80cm, solid, reinforced concrete ceilings and floors, and composite windows with double glazing. To reduce warming through sunlight, the windows on the south side have been given sunshades for the duration of the exhibition.

Measuring Equipment 

The foundation has until now had no experience with using the building as an exhibition area. For this reason there were very high demands on the quality and availability of the measurement data. The concept for the exhibition combines a large number of works of art made of the most varied and sensitive materials, understanding of measurements is developed over days, months and years.

Logging Solutions from Rotronic

In this post we take a look at the important questions you should ask when looking for data loggers.

Since our founding over 50 years ago, data logging has always been a key requirement for our customers and as technology and regulations have evolved so have our products and solutions. We now offer a wide range of devices but it can get confusing knowing which approach to take.

When choosing a logging solution consider the following areas…

  1. Parameters – What environmental conditions do you need to measure eg Humidity and Temperature
  2. Accuracy/Calibration – How accurate do you need the results and do you require calibration.
  3. Environmental Conditions – Both the logger operating conditions and monitoring conditions.
  4. Access to Data & Reporting – Live data, manual download etc, software and reporting tools
  5. Local Display – Live values, max/min and local alarming
  6. Power Requirements – Mains, battery or PoE (power over ethernet)
  7. Memory – How long can the device log and is data stable if power is lost
  8. Cost – What it often boils down to, but always consider the cost of not changing what you are doing

Lets look in a bit more detail…

Parameters – Fairly self-explanatory but consider things like calculated parameters (dew point) , it might be better to use two separate devices rather than one. Rotronic offer Humidity, Temperature, CO2, Differential Pressure and Barometric pressure probes, but also many of our loggers accept analogue input signals so you can utilise existing or 3rd party instrumentation.

Accuracy & Calibration – Accuracy specifications can be mis-leading, if you care about your measurements we would always advice pre-delivery calibration. Also consider that often bulky loggers can be slower and more costly to calibrate vs devices with external probes. When considering humidity measurements drift is also a key factor.

Environmental Conditions – Consider both those you need to measure and where the logger will be placed. Many loggers have cable probes that can tolerate adverse conditions where the logger itself cannot. Also be wary of battery life, it is typically only stated for use at ambient conditions.

Access to Data / Reporting – Simple loggers typically require manual downloading of data. For large installations or where regular reporting is required this can quickly become a laborious task. Alternatively look for devices with a permanent connection to the monitoring software. Our latest RMS software provides live alarms, automated reports and users can access live data through a simple web browser, often saving time and money in the long run. Simple reporting is also key so that data can securely be shared. In compliant applications you may also require the ability for users to validate report authenticity.

Local Display – Useful for many applications but as data becomes always available can a mobile device act as the display for you data logger. For large spaces consider the ability to build dashboards in your software so that users can see data whilst operating.

Power Requirements – Devices with non user replaceable batteries lead to downtime and additional costs. Where possible mains or PoE connections ensure battery life is not an issue. Our latest wireless devices ensure >3 year battery life even when logging and transmitting data every minute.

Memory – Should be secure in the event of battery or power failure and sufficient to last either between download events or as a back up in case monitoring software / network connections fail.

Cost – Best to be realistic with your budgets, consider the time costs for not acting and down forget on going service costs such as validation and calibration.

As you can see from the simple overview above it is virtually impossible to have one logger for every application. At Rotronic we have a diverse range of solutions and even these do not cover all eventualities.

Rotronic has released launched our next generation server based Environmental Monitoring System (RMS), but here we take a look at our traditional system that is still fully supported and widely used in the pharmaceutical industry and beyond. 

The German pharmaceutical manufacturer Dr. R. Pfleger Hygrolog NTGmbH requires specialist cleanroom environments for many areas of production and development. It is vital for the company to monitor and verify pressure conditions as well as humidity and temperature  data in its cleanrooms. To meet this need,the company uses validated Rotronic data loggers from the Hygrolog HL-NT series.

Together with  the Rotronic validated HW4 monitoring software, these data loggers deliver important information on the environments that have an influence on the production of pharmaceutical products.

The Rotronic monitoring system has stood the test of time in the market over many years and undergone continuous development. The HW4 software forms the heart of the system. It visualises and saves all data, configurations and user events and also triggers alarms. Its audit trail logs all data and activities in compliance with FDA21 CFR Part 11 and GAMP5. Rotronic calibrated, qualified and validated Dr. R. Pfleger GmbH’s monitoring system according to GMP requirements.

Overall control and regulation
The management system forms the basis for operation, monitoring and control of the technical facilities as well as for data and message management. Apart from the technical installations, the validated clean room monitoring system is implemented
directly in FIS (OPC interface).

HygroLog HL-NT data logger – The central acquisition unit is a HygroLog-HL-NT data logger. It provides digital inputs for HygroClip humidity and temperature probes as well as Pt100 and 4…20 mA devices.

HC2-S sensors
The digital HygroClip2 climate probes provide class leading precision and long-term stability. All calibration and adjustment data is stored internally. Their standard accuracy ex works is ±0.8 %rh and ±0.1 K, for more demanding tasks, sensors with an accuracy of ±0.5 %rh can be supplied.

Sophisticated Software  – The HW4 software saves the measurement data, alarms and events in a protected binary format. Any manipulations are detected and the data record is then marked as corrupt. Instruments are organised in groups and shown in the room layout. Colour changes make alarms and disturbances easy to recognise.

Evaluation and archiving
A data file is created for every measuring point. Mean Kinetic Temperature values are calculated from this raw data. The evaluation also contains alarm times and deviations and is presented in the form of a table with statistical values. Thanks to the high level of integration of the hardware in HW4, virtually all Rotronic instruments can be implemented in the existing monitoring system.

Measuring in clean rooms – Hands on with the Rotronic CRP5

For many years Rotronic products have been widely used in the monitoring and control of clean rooms, however more often than not our products are found out of sight quietly performing their measurement tasks away from areas with strict requirements for cleanliness demanded by modern clean rooms.

In the past few months Rotronic have launched two new clean room panels that are as the name suggests designed specifically for use within clean room environments.

Our flagship product in the field is the CRP5 which we will take a look at first.

The CRP5 is a comprehensive clean room panel designed specifically for the requirements of modern clean rooms. Once installed the unit provides virtually no areas for dust to collect and the industrial glass front is extremely resistant to chemicals. With a fully configurable colour screen it is a stylish looking device!

Internally the CRP5 delivers some serious capability, providing potentially a solution for all your clean room measurement and monitoring requirements. Including;

  • Differential Pressure via internal diaphragm sensor (measurement via rear ports and front ports for flexible instalation and calibration).
  • Interchangeable humidity and temperature sensor.
  • Two fully configurable analogue inputs (for particle counters, lux meters etc)
  • Two configurable switch inputs (for pressure or door switches etc)
  • 6 configurable relays (for alarm triggers)
  • Digital connectivity via RS485 and Ethernet (Modbus or direct connection to Rotronic HW4 software)

A unique feature of the CRP5 is the optional flush mount humidity probe. The probe is locked into place through the use of magnets and can easily be removed for cleaning or calibration. An optional rear mount connection is available for Rotronic HC2 humidity and temperature probes should you wish to monitor ducts or spaces remote to the CRP5 itself.

The configurable colour display shows alarm conditions which can be acknowledged via the front panel. Alarms can be used to trigger relays associated with audible and larger visitual alarms. Interaction with the CRP5 is via four optical buttons –  their use is completely unaffected if operators are wearing protective gloves or not (unlike capacitive interfaces).

As an FDA and Gamp5 compliant device the CRP5 is a safe choice for regulated industries. The instrument can be used with 3rd party systems via its analogue outputs or industry standard Modbus TCP / RTU communication. Alternatively the CRP5 can be connected to the Rotronic HW4 software package to provide a one stop solution for monitoring, control and alarming. Pharmaceutical validation services as well as ISO 17025 (UKAS) calibrations are available from Rotronic if required.

Why do we need Warehouse Mapping?

Rotronic is proud to be able to offer an increasing range of products and services to meet the demands of our customers. The requirements for mapping especially thermal mapping are increasing dramatically in food, pharma and cosmetics production and transport industries.

But what is Thermal Mapping?
Mapping is the process of determining the temperature and often humidity gradients within a defined space. It is a vital process when the product is regulated by government agencies such as the US Food & Drug Administration (FDA) or the European Medicines Agency (EMA). Regulated materials must not exceed strict storage conditions. Fixed limits will typically exist for humidity and temperature both in terms of the absolute value and also the allowable rates of change. Mapping serves as a baseline for proving compliance within the storage spaces.

The reason for increasing regulatory compliance is to ensure products do not spoil or otherwise degrade during production, storage and transport. Warehouses are notorious for having warm or cold spots that are outside of the regular control specification. A proper mapping study serves to locate these spots and either modify or avoid the problem area. Similar problems can occur during transportation so increasingly transport is at least monitored if not fully controlled and mapped.

At 4.3 million square feet, the largest warehouse in the world is the Boeing Everett factory in Everett, WA USA. It was originally designed to construct the Boeing 747.

An FDA Form 483 is issued to a company’s management at the conclusion of an inspection when an investigator(s) has observed any conditions that in their judgement may constitute violations of the Food Drug and Cosmetic (FD&C) Act and related Acts.

Mapping in General
A mapping strategy is needed for several reasons. It is important for regulators or quality managers to understand the philosophy employed for the mapping. A documented strategy will decrease questions from any regulators reviewing your mapping study. The strategy document also helps them understand the data that is produced by the mapping process. The document acts as a tool for collaboration as other people may suggest ideas that will make your study produce better data or make your effort more efficient.

As the mapping study progresses from start to finish, the strategy document acts as your reference guide, ensuring you remain true to the agreed upon process and do not make changes that will negatively affect the study. A typical strategy is usually comprised of a few written paragraphs that includes a description of the warehouse space, the type of equipment used, the number of sensors to be used, a general idea of the sensor placement, and the duration of the study. It is not unusual for the mapping strategy to change as it evolves. Writing a detailed document at the early stages of the project may cause re-writes that can increase the total length of the project. It is usually more efficient to fully document the warehouse mapping project after the strategy is agreed. Think of the strategy document as a proposal for your mapping team or the approval team so they can buy into and understand your mapping strategy. It may also facilitate the final approval stage, later in the project, because the auditor already understands the warehouse mapping project.

Continuous Monitoring After the Warehouse Mapping
Continuous monitoring is a best practice within controlled and regulated spaces. The mapping study will determine the hot and cold zones for “worst case” sensor placement. These worst case locations should be considered when installing a permanent, continuous monitoring system. The number of sensors used for a permanent system will be far fewer than what is required for the mapping study. In some cases, continuous monitoring may require only a few sensors once the problem areas have been determined through the mapping study. A continuous monitoring system offers peace of mind as product components, manufacturing space, or storage space are maintained and on record as meeting specified environmental conditions.

Energy Efficiency and Indoor Air Quality

Some of the key factors for improving energy efficiency in relation to indoor applications are the control of Relative Humidity (RH) and temperature. The question is, how to control RH to acceptable levels in an energy efficient manner. Energy efficient humidity control has a very strong bearing on thermal comfort, Indoor Air Quality (IAQ) and eventually on the health and performance of occupants in air-conditioned buildings.

IAQ control seeks to reduce Volatile Organic Compounds (VOCs), and other air impurities such as microbial contaminants. As such it is important to control relative humidity which can be a key factor leading to mould growth and the presence of bacteria and viruses, dust mites and other such organisms.

Air-conditioning systems typically employ a high level of air recirculation to save energy during cooling and dehumidification. Typically recirculation rates are around 80-90%, but can sometimes be even higher. The challenge is not so much in dehumidification, but in doing so without having to overcool. As such, ventilation is integrated for general comfort and economical saving.

Rooms are often designed with specific conditions in mind including temperature, humidity, brightness, noise, and air flow. Careful engineering and implementation of building automation and control is the only way to ensure energy efficiency and building operation conditions are met during occupancy, at the lowest possible costs.

Energy Efficiency (EE) refers to either the reduction of energy inputs for a given service or the enhancement of a service for a given amount of energy inputs.

Relative humidity is highly temperature dependent, so if the temperature is stable, it is much easier to achieve a stable RH.

Air in our atmosphere is a mixture of gases with very large distances between molecules. Therefore, air can accommodate a large quantity of water vapor. The warmer the air, the more water vapor can be accommodated.

Why the need to measure, temperature and relative humidity?

Precise temperature control of air which is supplied to a room results in maximum comfort for the occupants. The temperature should be held constantly at a particular set point to achieve this comfort.

Readings from temperature transmitters installed in the air supply duct are compared to readings inside a particular room. It is easiest to achieve a constant room temperature if there is little difference between the two values. Air temperature control in supply ducts can be employed in rooms in which the air handling unit is used mainly for the renewal of air.

It is with good RH control that we can process the air for air conditioned rooms independent of the state of outside air and the processes taking place in the room. This way the RH remains constant or within the preset limits and thus energy consumption for humidification and dehumidification is minimized.

Air conditioning is supposed to maintain room temperature and RH as precisely as possible through the use of systems which monitor and control temperature and humidity in the room (or in the air supply ducts to the room). Systems must be dynamic to manage the changing room air quality depending on the occupants and usage.

With precise measurement and control of temperature and humidity, energy consumption for humidification & dehumidification as well as heating and cooling can be reduced leading to energy efficient building operation with lower energy costs and healthier occupants.

CO2 in Garages and Tunnels.

Modern vehicle engines emit many harmful substances, including carbon monoxide (CO), carbon dioxide (CO2), nitrogen oxides (NOx), hydrocarbons and some 20 other gases. It is known that all engines produce CO, particularly at cold start. To protect ourselves from this toxic gas, vehicles are installed with catalytic converters. This means that a warm running modern engine with converter generates 140 times more CO2 than CO.

The longest tunnel in Switzerland will be the Gotthard Base Tunnel (under construction) that will be 57km long. The tunnel is a railway tunnel.

The longest car tunnel in the world is located in Norway, the Laerdal tunnel, 24km.

The LEP tunnel in Cern, Switzerland/France is a 26km circular ring.

Why the need to measure CO2?

Old vehicles (pre-catalyst) generate a lot of carbon monoxide pollution, to solve this, modern vehicles were installed with catalytic converters. Catalytic converters are not very efficient during cold start up but once warm they can convert CO to CO2 very effectively. This means modern engines emit much higher quantities of CO2 than CO. It is well-known that CO is extremely toxic but CO2 in high levels can also be hazardous to health. To ensure healthy air quality it is important to provide excellent ventilation in garages and tunnels, however running a ventilation system constantly is inefficient especially when few cars are running at a time.

In garages and tunnels vehicles can be operating in both warm and cold conditions, therefore it is important to measure both CO and CO2 to ensure a safe environment. Today there are laws around the measuring of CO – the maximum allowed value is 35 ppm. There are however, currently no rules on measuring CO2 but this is equally as important.

How does it work?

A meter can both control and alarm locally, as well as being part of a larger complete system. This application is similar, for example, to the ventilation requirements in a classroom.

The ventilation need depends on the number of cars running in a garage or tunnel instead of the number of students in a classroom. The sensors usually used to measure CO2 and CO in public garages and tunnels are capable of covering an area of around 250 m2.

Reduced Costs

A study was made in a garage containing 77 parking places and covering an area of 1,445 m2. The study showed that using sensors to control the ventilation reduced the fan operating time by 90% compared to constant running. The electricity cost was about €0.09 per kW/h (including energy tax and VAT) and the fan used 1.5 kW/h in operation. This meant that the demand-control solution produced an energy saving, per month, of 970 kW/h, and a resulting reduction in running-costs of ca 85.32 €/month. If all residential garages were equipped this way the sum of energy saved would make for a considerable benefit to society and the environment. A larger garage would have saved even more money thanks to the controlled ventilation system.
